InterSpace
 
The map of InterSpace is built up from 108 hex tiles.  To make these tiles, you will need to:
  • Cut hex shaped bases from foam core board or EVA foam sheets.
  • Print the hex files on full sheet labels using a color printer.
  • Laminate the printed hexes.
  • Attach the printed hexes to the bases.
  • Cut 1/2" wide magnetic tape into 648 1/2" x 1/8" pieces.
  • Attach the 1/8" x 1/2" magnets to all 6 sides of all 108 hex tiles.

Cut Bases
First you will need to make 108 hex tile bases.  Here are 2 different ways to make your bases.
Ellison Die Cut EVA Foam Sheets
Two important things to remember when you cut the bases are to make sure they are all regular hexagons and they are all the same size.  The best way to ensure uniformity is to use an Ellison die cutter with die #15928.  This die cuts 6 regular hexagons with 1" sides.  An Ellison is fairly expensive ($395) but you can probably find one you can use at your local teacher´s supply store.  If your store does not have die #15928, you can buy one from Ellison for about $40.
A good material to work with is black, 2mm EVA foam sheets.  These sheets are inexpensive and you can find them at your local hobby supply store or in the craft department at Wal-Mart.  They come in 2mm and 3mm thicknesses.
Unfortunately, 3mm is too thick for the Ellison, and 2mm is too thin for InterSpace hex tiles.  So you will need to cut 216 hexes (42 cuts of 6 hexes each) from 2mm foam and glue hexes together in pairs to produce 108 4mm hex bases.
Hand Cut Foam Core Board
If you do not have an Ellison available, you can cut bases from black foam core board.  You can also find this material at your local hobby supply store.
Before cutting, print 1 page of Hex File D on heavy card stock.  Use scissors or a pen knife to carefully cut out 1 of the empty space hexes to use as a template.  Then use a pencil to trace the template on the foam core board 108 times.  Finally, use a pen knife to cut the hexes from the board.
Foam core board is about 4mm thick so you will not need to double it up like the EVA foam sheets.


Print Hexes
 
Print 1 copy each of Hex Files A, B, and C on full sheet labels (Avery #5165) using a color printer.  Print 3 copies of Hex File D on full sheet labels using either a color or black ink printer.  You can find full sheet labels at your local office supply store.

Laminate Hexes
Apply 8.5" x 11", self adhesive laminating sheets over the top of the 7 printed hex sheets.  Do not use a hot laminating machine because it will cover both sides of the hex sheets.  You can find laminating sheets at your local office supply store.  Read the instructions that come with the sheets.


Attach Hexes
 
Using scissors or a pen knife, cut each of the 108 hexes out of the laminated hex sheets.  Then for each hex, peel off the backing to expose the adhesive and attach it to a base hex.

Adhesive magnetic tape

Cut & Attach Magnets
You will need to procure 8 feet of 1/2" wide, adhesive-backed magnetic tape.  You can find it at your local hobby supply store in rolls or flat.  The flat tape is more expensive, but much easier to work with than the rolls.
Using a paper trimmer, scissors, or knife, cut the tape every 1/8". You will need to produce a total of 756 small 1/8" x 1/2" magnets.  But not all at once!  It is much easier to cut out a handful of magnets and then attach them to the hex tiles before cutting more magnets.
Use the magnets' adhesive sides to attach 6 small magnets to each hex tile.  Once you have attached magnets to your first few hexes, you can use them as "holders" to help attach additional magnets.
